The design is programmed into CNC software as a vector file and the fibre laser cuts the pattern through the sheet, following the programmed path with accuracy measured in fractions of a millimetre. Every decorative steel panel we cut starts with a vector file. What that file contains is entirely up to the client, the designer, or the architect briefing the job. There is no standard catalogue. The pattern, composition, and scale of the design are all custom to each job.
In practice, most decorative panel briefs fall into recognisable categories:
Geometric patterns are the most widely specified for contemporary architectural and interior applications. Repeating hexagons, diamonds, chevrons, grids, and combinations of geometric forms scale across any panel size, suit most design styles, and are straightforward to produce as a clean DXF file. They work as well in a modern Cape Town apartment as in a Garden Route lodge.
Nature and botanical motifs use organic, plant-inspired forms — leaves, grasses, ferns, proteas, branches, and similar. Materials for Decorative Steel Panels
Mild steel powder coated is the standard for most decorative panel applications. Cost-effective, excellent surface for powder coat in any RAL colour, and holds fine detail well through the cutting process. Black, charcoal, and dark tones are the most popular for contemporary design applications. The powder coat provides corrosion resistance for indoor use and most sheltered outdoor positions. For exposed outdoor positions in coastal Western Cape environments, stainless steel or aluminium is the more durable long-term choice.
Mild steel raw or primed for clients who intend to apply their own paint or who want a raw industrial aesthetic as part of the design. Raw mild steel will rust without treatment and is only appropriate for indoor applications or where the rusted surface patina is deliberately part of the design intention.
Stainless steel grade 304 for outdoor decorative panels, coastal garden art, and applications where the brushed or mill finish of bare stainless is the intended aesthetic. No coating required. Low maintenance over a long service life. Costs more per square metre than mild steel but eliminates the ongoing finishing requirement. Aluminium for large format panels where weight is a constraint, for panels that need to be repositioned or transported, or where a natural silver finish or anodised colour coating is part of the design. Corten steel for garden art and outdoor feature panels where the warm rust patina of weathering steel is the intended finish. Corten develops a controlled, stable rust surface that stops at the patina layer rather than continuing to corrode through the material. The amber and brown tones work naturally in garden and landscape contexts. We cut corten panels if the material is supplied.
Thickness and Structural Considerations
Decorative panel thickness depends on the size of the panel, the density of the pattern, and how the panel is to be mounted or installed.
For small to medium wall art panels up to roughly 600mm by 600mm, 1.5mm to 2mm is typically sufficient. For larger panels, 2mm to 3mm provides better rigidity and reduces the tendency to flex or warp if the panel is handled or leaned against a wall. For very large facade or feature wall panels, 3mm is the practical minimum for structural stability.
Pattern density affects structural integrity in panels with very open, dense cut-out areas. A pattern that removes 80 percent of the material leaves a panel that is significantly weaker than the original sheet, and in thin material the remaining structure can be fragile. We review files before cutting and flag structural concerns before committing to production. If a pattern is too open for the specified material and thickness, we’ll suggest either increasing the thickness or modifying the pattern before cutting.
Mounting method also affects the thickness choice. A panel that will be surface-mounted flush against a wall with multiple fixings can be thinner than a freestanding panel that needs to support its own weight with a base or a single top fixing.
How the Process Works
A decorative steel panel job follows the same process as any laser cutting job. Send your DXF or DWG file, specify the material, thickness, panel dimensions, and finish requirement, and we quote from there. For custom designs, the file needs to be a clean vector with all paths closed and fonts converted to outlines if text is involved.
We review every decorative panel file before cutting to check for minimum feature sizes, structural integrity of the pattern, and any file issues that would affect the cut quality. We flag problems before cutting rather than discovering them on the finished panel.
Once confirmed, the panel is cut, edges cleaned if needed, and sent to powder coat or galvanising if a finish is required. Powder coat and galvanising are applied by our finishing partners and add to the total lead time.
